Location: Remote Timeline: Flexible/Non-urgent Project Overview: I am looking for a Biomedical Engineer or Industrial Designer with experience in Orthotics & Prosthetics (O&P) to design a custom Cervical-Thoracic Orthosis (CTO) for long-term use. The patient currently wears a rigid commercial brace (Optec CTO) to manage chronic spinal instability and pain. While functional, it is bulky, non-breathable, and aesthetically poor. My goal is to create a Design for Additive Manufacturing (DfAM) version that is: Anatomically Fitted: Based on 3D scans of my torso/neck. Breathable: Utilizing Voronoi patterns or lattice structures to reduce heat/sweat. Low Profile: More discreet than the current "scaffolding" style commercial braces. Modular: Printed in sections to fit a Bambu P1S volume (256×256×256mm). The Workflow (Collaborative): I have a Bambu P1S 3D printer and intermediate CAD knowledge. I will act as the "technician" for this project. Input: I will provide high-quality STL/OBJ scans of the patients upper body (both with and without the current brace) and a "pain map" indicating pressure points to avoid. Iteration: You will provide initial STL files. I will print them in PLA/PETG, test the fit, and provide feedback (e.g., "move mandibular support down 5mm"). Final Output: Once the fit is dialed in, I will have the final files professionally sintered (SLS Nylon PA12). Responsibilities: Convert 3D scan data (mesh) into a workable CAD reference. Design a rigid support structure that restricts flexion, extension, and rotation (similar to Optec standards). Implement topology optimization or lattice structures to reduce weight without sacrificing rigidity. Ensure the design is printable on a consumer FDM printer (minimal supports, correct tolerance for split parts). Ideal Candidate: Background in Biomedical Engineering or Industrial Design (Wearables). Experience designing orthotics, splints, or wearable medical devices. Proficiency in Fusion 360, Rhino (Grasshopper), or nTopology. Understanding of FDM 3D printing constraints (anisotropy, overhangs). To Apply: Please include: Examples of previous work related to wearables, ergonomics, or medical devices. A brief sentence on which software stack you would use for this project (e.g., "I use Rhino for the organic surfacing and Fusion for the mechanical joints"). Your estimated hourly rate or fixed project fee.

✔Hello, how are you? I understand you need a custom Cervical-Thoracic Orthosis designed for additive manufacturing—anatomically fitted to 3D scans, breathable with lattice structures, low-profile, modular for your Bambu P1S, and iteratively tested via printed prototypes before final SLS production. My expertise in biomedical engineering, Fusion 360, and DfAM allows me to convert your scan data into a rigid, comfortable, discreet orthosis that meets clinical requirements while optimizing for weight, breathability, and printability. The most critical issue will be designing a modular, lattice-reinforced structure that provides sufficient rigidity to restrict flexion/extension/rotation while remaining comfortable, breathable, and easily printable on consumer FDM without compromising mechanical integrity. Thank you, Darren.

Can you confirm whether the iterative testing and PLA/PETG prints will be on a weekly schedule, or if you prefer a more flexible, as-needed review process? I would approach your custom CTO project by first processing the provided STL/OBJ scans in Rhino/Grasshopper to generate anatomically accurate surfaces. I’d then design the rigid support structure and integrate Voronoi/lattice patterns for ventilation while maintaining rigidity. Modular splits will be carefully planned to fit the Bambu P1S build volume, with tolerances set for minimal post-processing. STL outputs will be optimized for PLA/PETG printing during iteration and finalized for SLS Nylon PA12 once the design is validated. I’ve designed several medical wearables and orthoses that balance ergonomic comfort with structural performance, ensuring breathability, fit, and aesthetic appeal.

Hello. I am very interested in this opportunity and confident that I can deliver exactly what you need. With 8 years of experience designing patient-specific orthotics and wearable medical devices—including DfAM cervical-thoracic supports using lattice structures and modular segmentation—I’ve developed breathable, low-profile braces that meet clinical rigidity requirements while optimizing for FDM printability and SLS final production. My workflow combines anatomical accuracy with mechanical performance, ensuring comfort at pressure-sensitive zones and reliable motion restriction. For this project, I would use Geomagic Freeform or Meshmixer to clean and landmark your torso/neck scans, then Fusion 360 for rigid structural shells and modular joint design, and nTopology (or Fusion’s built-in latticing) to apply Voronoi or gyroid infill patterns tailored to load paths and breathability needs—ensuring each segment fits within the Bambu P1S build volume with snap-fit or bolted interfaces and minimal support requirements. I would like to discuss the project as soon as possible to go over your scan resolution, preferred closure mechanism (e.g., hook-and-loop vs. magnetic), and whether mandibular/chin support geometry should mimic the Optec CTO or be re-engineered for better aesthetics—so we can begin iteration on a printable, clinically functional prototype right away. Best regards, Maksim
